Custom labels & packaging Made in New York

A finished stick pack looks simple. A narrow sleeve, a seal at each end, a tear notch at the top. What most brands do not see is that the stick pack does not exist until the moment it is filled. It arrives at the filling facility as a flat, printed roll of film, and the machine forms it, fills it and seals it in one continuous motion.

That distinction matters, because it changes what you are actually buying. You are not buying finished packets. You are buying printed roll stock, and the roll has to be right for the product, the machine and the shelf.

How stick pack packaging is made

Stick packs run on vertical form, fill and seal equipment, usually shortened to VFFS. The machine pulls the printed film off the roll, wraps it into a narrow tube, seals the back and the bottom, drops in a measured dose from above, then seals the top and cuts the packet free. Multi-lane machines run several stick packs side by side, which is how the format reaches a competitive cost per unit at volume.

Because the film is printed before it ever meets the machine, everything about the finished stick pack is decided on the roll: the artwork, the material, the finish, and how cleanly it tears.

What the film has to do

The film has a few jobs, in order of importance.

First, it has to protect the product. Most stick pack contents are powders, and many of them are sensitive to moisture and oxygen. Drink mixes, collagen, electrolytes, probiotics and instant coffee all lose quality when humidity gets in. That is why stick pack film is offered in barrier structures. Our stick pack roll stock is available in clear, white and silver high barrier materials, so a brand can match the barrier level to how sensitive the fill is.

Second, it has to tear cleanly. A stick pack that shreds, or that opens halfway and spills, gets blamed on the brand, not the film. We offer an easy tear film for stick packs for exactly this reason. The consumer tears across the notch, the packet opens in one motion, and the full dose pours out.

Third, it has to carry the brand in a very narrow space. The printed face of a stick pack is only a few centimeters wide, and the tall, thin panel behaves more like a spine than a label. Type has to be sized for the width, regulatory copy has to fit without crowding, and the color has to hold from the first roll to the last.

Material and finish options

For stick packs we offer clear, white and silver high barrier film, with gloss, matte and soft touch finishes. Spot gloss is available as a specialty finish, which is useful for pulling a logo or a flavor callout forward on a matte packet.

Clear film shows the product. White gives a clean printed base for full color artwork. Silver high barrier delivers a metallized look along with the highest protection of the three, and it is the common choice for supplements and anything with a long shelf life requirement.

Why print matters more on a stick pack

A stick pack is a small canvas, and the print has to work harder than it does on a pouch. The majority of our work runs on a fleet of HP digital presses, which is what lets us hold color consistency run after run. There are no plates to remake and no line variation between orders, so the tenth reorder matches the first.

Digital also removes the penalty for complexity. A stick pack line with six flavors does not cost more to print because it carries six designs. Multiple SKUs can run together in a combination run, which is how brands with a wide flavor range keep the economics workable at launch quantities. Our presses print metallic ink, fluorescent ink and premium white, so a design can carry a metallic accent or a bright flavor color without a separate process.

What to send your printer

The cleaner the specification, the faster the first run goes. Before you request a quote for stick pack roll stock, have this ready:

The product itself, and whether it is a powder, a liquid, a gel or a granule. This drives the material choice.

The target fill weight or volume per stick. Together with the product density, this sets the finished stick dimensions.

Which machine the film will run on, whether that is your own line or a co-packer's. The machine determines how the roll needs to be converted.

The artwork, built to the stick's flat panel dimensions. Our art guidelines page covers file setup.

The finish and material you want, or a note that you would like samples to compare. If you are unsure, our Pouch Studio quote form walks through the choices in order: style, dimensions, quantity, material, finish and special finishing.

Stick packs and the sample strategy

One point that comes up often with nutraceutical and beauty customers. Stick packs are one of the best ways to get product into a consumer's hand at low risk. The single-serve format is inexpensive to include in an order, ships flat in a mailer, and gives the buyer a full dose to try before committing to a jar or tub. Brands that are launching a new flavor or a new formula often run a stick pack version alongside the main package for exactly that reason.
